Q: how big a compressor in gallon capacity will I need to run this comfortably, answers in Q&A too vague?

Q: I see that this unit requires 110v at 30a. can it work off an ordinary 20a circuit - say, by not turning the knob up so high?

I have been running it on a 20 amp circuit with no problems so far . I think it it will be ok unless you plan on doing some heavy duty long cuts with out stopping

Q: Can I use this to melt two sides of a crack together in a thick aluminum casting (i.e., not cut through the aluminum but to puddle it together)?

This is a metal cutter not for aluminum I do not recommend trying to melt aluminum with this cutter

No very well. It needs to be flat against the surface to cut properly.
